Simulation of the foundry process is an excellent tool to use in the early stages of the design phase of a new component. Casting simulation is primarily used to optimize process parameters at casting in terms of how mould filling and solidification behaves in order to minimize defects.

Cause

Using casting simulation helps the mechanical designer to evaluate the probability to produce the cast component without to severe defects in areas with high loads. Directional solidification is a buzzword i.e. explanation on how the liquid metal front solidifies towards the final parts throughout the casting. Casting simulation software is designed upon thermophysical data and adopted to simulate the solidification of liquid melt. The software has material data for hundreds of different alloys and mould materials with properties starting way above solidification temperature. Many of the data is obtained empirically.

Simulation

Simulation can give information on isolated volumes that solidifies last and areas that can cause defects. The designer can get feed back to suitable changes for the cast component. For the foundry it is possible to examine how the methoding, i.e. how the gating system is filling the cavity and how feeders (extra material) can fill the last solidifying areas.

Method

To perform a simulation, a 3D CAD-model is needed in a suitable format readable in SolidWorks or IronCAD. The CAD-model is then scaled to compensate for the shrinkage taken place during cooling. Gating system is created, and the file is uploaded to a simulation software. The simulation is carried out on a PC on which the software for simulation is installed..
